does anybody know how large a filesystem you can create with ext3 and what file sizes it can handle?

Fairly big, at least if you're running kernel 2.6 (RHEL4):

We have, however, used XFS for some _large_ filesystems in the past (it happened to perform more quickly with the size and number of files we were handling. That was a while ago though, and I'd have to re-test XFS vs ext3. Off the top of my head I'd recommend ext3 because it's so well supported by so many tools.
